80% energy recuperation is attainable for your OLD gas furnace

Why do fossil-fuel furnaces waste so much energy?

What you have to understand is that any fossil fuel must have oxygen to burn. You could, and some do, use pure oxygen but that comes at a cost for refining. Most of us use air, but air only has 21% oxygen in it the rest is mostly nitrogen (an inert gas (i.e. it does NOTHING) except that when you burn fossil fuel you heat up the nitrogen and the waste gasses have be removed so more air containing mostly that nasty nitrogen (only nasty in this situation) and oxygen and fuel can be put in to continue to heat the furnace. The waste gasses (mainly nitrogen) carrying your costly heat is then vented to atmosphere. That’s why we recuperate.

One of the most convenient and effective ways to improve furnace efficiency is to recover heat from the flue gases by preheating the input combustion air supply to the burners. Input air and fuel to burner block has to be finely tuned to be stoichiometric. Heat recovery can be achieved by installing flue gas recuperators or thermal regenerators. Fuel savings of between 30 and 50% can be achieved, often with payback in less than two years. However, WE have developed the technology and produce recuperators of 80% efficiency using modern laser cutting.

Please note setting up a furnace to run stoichiometric is very long winded and may wreck the unit if not done properly.
When it's done it’s done. Little or no adjustments thereafter.
